    The present disclosure describes improved compositions comprising an agitating agent, the compositions being particularly useful for powder injection molding. The disclosed method includes protocols for extracting binder materials from a powder injection molding prior to sintering. One embodiment of the disclosure includes compositions comprising a sinterable powder, a binder and a gas-forming agent. When induced to release a gas, the gas-forming agent provides internal agitation, which facilitates solvent-based binder extraction, resulting in a higher yield of extracted binder in reduced time. In one embodiment, the compositions include a carbonate, such as sodium carbonate, as the gas-forming agent. In this embodiment, the gas-forming agent is induced to form a gas during binder extraction by including an acid, such as citric acid, in the extraction solvent.

    Embodiments of a method for making molybdenum parts using metal injection molding are disclosed. In general, molybdenum powder is mixed or blended with a binder to form a feedstock, which is injection molded to form a green-state part. The green-state part is then sintered, such as by heating the part in a furnace for a predetermined period of time to effect consolidation and densification of the part. Desirably, the green-state part can be debound to remove at least a portion of the binder prior to sintering. In exemplary embodiments, sintering produces the final molybdenum article, and therefore the process does not require, but optionally may include, further processing of the sintered part, such as machining, cold-working, and/or hot-working.

  • Abstract:
    A method for casting long thin metal articles is described. A particular embodiment is directed to the casting of seals that are used in the low pressure turbine section of a gas turbine engine. The method first involves forming a mold, and then preheating the mold so that the temperature towards the upper portion of the mold is close to the liquidus temperature of the metal composition being cast. The temperature of the bottom portion of the mold is below the solidus temperature of the metal alloy composition. After the metal is poured into the mold cavity, the mold heating system preferably is moved at a selected rate so that the portion of the mold being heated by the furnace is slowly decreased. Withdrawal rates slower than about 30 inches per hour produce satisfactory casting results.

    A metal article, at least a portion of which has a honeycomb structure, is described. The article was produced by an investment casting process. The metal casting comprises a base and plural walls which form a honeycomb structure that project outwardly in a first direction from at least a portion of the base. The base typically has a thickness of about 5 mm or less. The honeycomb structure may be defined by plural cells having geometric shapes. For instance, plural interconnected regular polygons, such as plural interconnected pentagons or hexagons, plural irregular interconnected polygons, or plural regular and irregular interconnected polygons may be used. The maximum distance between any two points on the periphery of the cell and passing through the interior space defined by the geometric shape is about 40 mm. The walls of the casting may have a wall thickness of from about 0. 3 mm to about 3.
